Spraying foam when it's cold out

It is mid-December, there is lake-effect snow stacking up outside Buffalo, and the jobs have not stopped. Pole barns, rim joists, crawl spaces, additions that have to close in before January. You are going to spray in the cold whether you like it or not.
Here is the problem: foam chemistry does not care about your schedule. A-side and B-side react based on temperature. When the substrate is cold, the reaction slows, the foam rises less, adhesion drops, and you get dense, glassy, off-color foam that can pull away from the framing a week later. Most of the winter callbacks we hear about trace back to the same three things: cold substrate, wet substrate, or cold chemical.
None of that is a reason to park the rig until April. It is a reason to run a different playbook from November through March. Here is the one we would run.
Start with the TDS minimum substrate temperature
Every product's technical data sheet lists a minimum substrate temperature. For a lot of standard formulations that number sits around 50°F or a little above. Winter-grade formulations are blended to go lower — some are rated for substrates down into the 20s and 30s. Check the actual TDS for the actual set on your trailer, not the one you sprayed last summer.
Two rules that save jobs:
- Measure the substrate, not the air. Use an infrared thermometer on the sheathing, the concrete, the steel. A space that is 55°F at head height can have a rim joist at 30°F.
- Check the coldest spot you will spray, not the warmest. North wall, bottom plate, the corner behind the stack of drywall.
If the substrate is below the TDS minimum, you have two honest options: warm the space or switch to a winter-grade set. Spraying anyway is not a third option. It is a callback with a delay on it.
Frost and moisture kill adhesion
Foam needs a dry surface. Frost is the sneaky one in winter because it looks like nothing. A thin film of frost on OSB or steel is a bond breaker — the foam cures against the ice, the ice melts, and now your foam is bonded to a layer of water that is gone.
- Look for frost early in the morning on sheathing, especially north-facing walls and anything metal.
- Concrete that was poured recently, or that sits on wet ground, carries moisture even when it looks dry. Give it time or test it.
- If snow blew into the structure overnight, it has to be removed and the surface dried — not just brushed off.
Warming the space does double duty here. Heat dries the substrate and raises its temperature at the same time. Run indirect-fired heat where you can; direct-fired heaters dump moisture and combustion byproducts into the space you are about to spray.
Keep the chemical warm from the warehouse to the gun
Your proportioner can only add so much heat. If the drums come off a cold trailer at 20°F, your preheaters will fight all day and lose. B-side that has actually frozen is ruined — do not try to rescue it, and never put a torch or open flame anywhere near a drum.
- Store sets around 60 to 80°F. That is the range most manufacturers want, and it is where your equipment expects the material to start.
- If material sat in a cold rig overnight, bring it up to temperature slowly in a warm room and recirculate the B-side before you spray. Winter resins can separate; recirculating puts the blend back together.
- Set your primary heaters and hose heat to the TDS targets for the winter formulation. Cold chemical at the gun means off-ratio spray, and off-ratio foam in the cold is the worst foam you will ever pull off a wall.
Hose heat and the last fifty feet
The hose is where good material goes to die in December. Two hundred feet of heated hose run across a snowy driveway loses real heat by the time material reaches the gun.
- Keep as much hose inside the heated space or the rig as the job allows.
- Insulated hose covers earn their money in winter. A bare hose in a 15°F wind is a heat exchanger working against you.
- Watch your pressure gauges. A climbing pressure differential between A and B is often the first sign one side is running cold and thick.
Tent it, heat it, and give it time
On open structures — pole barns, new construction before the furnace runs — build the conditions you need:
- Close the building in as much as possible. Poly over window and door openings is cheap.
- Tent smaller work areas so you are heating a room, not a building.
- Bring heat in the night before, not an hour before. Framing takes time to warm through; the surface reading lags the core.
- Keep the heat running after you spray. Foam cures with heat. A warm cure finishes the reaction and locks in adhesion.
Adjust your pass and yield expectations
Cold conditions change the math. Foam rises less on a cold substrate, so the same trigger time gives you a thinner, denser pass, and your yield per set drops. Plan for it instead of discovering it.
- Stay inside the TDS maximum pass thickness — for most closed-cell that is around 2 inches per lift — but expect the first pass against a cool substrate to run thin.
- A light first pass, allowed to cure, warms the surface for the passes behind it. Let the exotherm work for you.
- Bid winter jobs with a bigger waste factor than summer jobs. If you normally plan on losing 10 percent, winter can take more. Your yield log from last winter is worth more than any rule of thumb.
The winter rule in one line: dry substrate, above the TDS minimum, warm chemical at the gun, and patience with your passes.
Getting material that shows up warm
Half of winter spraying is won before the rig leaves the yard, and part of that is material that has not frozen on a loading dock somewhere.
