Respirators and isocyanates, the PPE that actually protects you

It is the second week of August. Attics are running well over 120 degrees by ten in the morning, everybody is soaked inside their suit by the second set, and this is exactly the time of year we hear the bad ideas on the phone. A half-face respirator instead of the full-face because it fogs less. Cartridges that have been in the gun bag since June. A hood pushed back because "we're almost done."

Here is the problem with all of that. The A-side you spray is MDI, a polymeric isocyanate, and MDI has poor odor warning. You cannot smell it at levels that are already hurting you. With solvents, your nose tells you the cartridge is dying. With MDI, by the time you notice anything, you have been breathing it for a while. The exposure that matters is the one you never felt.

And the outcome is not a bad afternoon. It is sensitization. Once your body becomes sensitized to isocyanates, tiny exposures — amounts far below any workplace limit — can trigger serious asthma attacks. There is no cure and no going back. A sensitized sprayer is done spraying, and usually done being anywhere near a job while the gun is running. We have watched it end careers. That is why this one piece of the trade is not negotiable, even in August.

What OSHA actually requires

If your crew wears respirators, OSHA's respiratory protection standard applies to you, and it asks for more than just buying masks. In plain terms, you need:

  • A written respiratory protection program with somebody named as the administrator.
  • A medical evaluation for each wearer before they are fit tested. A questionnaire reviewed by a licensed provider is the usual route. Heat matters here — a respirator plus a suit plus a 130-degree attic is real cardiac load, and the medical evaluation is what catches the guy who should not be up there.
  • Annual fit testing on the exact make, model, and size each person wears. A fit test on one model does not carry over to another.
  • Training, cleaning, storage, and inspection procedures.

None of that is paperwork for its own sake. Every piece exists because a respirator that does not seal, on a face it was never tested on, worn by somebody who was never trained, protects nobody.

Supplied air versus full-face APR

For interior spray work, supplied-air respirators are the gold standard and what most SDS sheets and industry guidance point you toward. A hood or full-face piece fed by an airline pump gives you clean air regardless of what the cartridge chemistry is doing, and in August it has a bonus nobody talks about enough: the airflow keeps you cooler and keeps the lens clear.

A full-face air-purifying respirator with organic vapor cartridges and P100 prefilters is the common alternative where the SDS and your exposure assessment allow it — typically better-ventilated work, exterior work, or trimming and cleanup. Two things to hold firm on:

  1. Full-face, not half-face, when you are in the plume. MDI aerosol irritates and can sensitize through the eyes and the skin of your face, not just your lungs.
  2. The SDS for your specific product rules. If it says supplied air for interior application, that is the answer, not a debate.

Cartridge change-out is a schedule, not a smell test

Because MDI has poor odor warning, "change it when you smell something" is not a change-out policy — it is a sensitization plan. OSHA expects a change-out schedule based on use, not senses. Practical version for a spray crew:

  • Set a schedule in your written program — many crews change organic vapor cartridges every shift of spraying, or more often in heavy use. Follow the cartridge maker's guidance and your program, not habit.
  • P100 prefilters get swapped when breathing resistance climbs or they load up with overspray, whichever comes first.
  • Cartridges live in a sealed bag or container between uses. A cartridge riding open in a hot trailer all week is absorbing vapor the whole time.
  • Write the date on the cartridge with a paint pen. It ends every argument about how old it is.

Skin counts, and so does your helper

Isocyanate exposure is not only respiratory. Skin contact with A-side can contribute to sensitization, which is why the suit and gloves matter even when they are miserable in the heat. Chemical-resistant gloves — nitrile at minimum, per the SDS — a full coverall with the hood up, taped wrists, and covered boots. Sweat is not a reason to shed layers; it is a reason to rotate sprayers, drink water, and take breaks outside the attic.

The other person we worry about in August is the helper. The kid feeding hose at the attic hatch is often standing in drifting overspray and vapor with no protection at all, because "he's not the one spraying." Anyone inside the enclosure or near the application zone during spraying needs respiratory protection appropriate to where they are standing. If the helper can see fog, he is in it.

Ventilation is the control that makes everything easier

PPE is the last line of defense, not the first. Mechanical ventilation during and after spraying — a fan exhausting the attic to the outside, with makeup air planned so you are not pulling foam vapor into the house — knocks down the concentration everybody's respirator has to handle. It also drops attic temperature, which in August is worth doing for its own sake. Isolate the work zone from the occupied house, keep other trades out, and hold the re-occupancy time your product's TDS calls for — 24 hours is a common site standard, some guidance runs longer, and the TDS is the rulebook.

The rule that survives August: nobody in the plume without the respirator the SDS calls for, no cartridge older than the schedule, and no helper standing in fog unprotected. Heat is temporary. Sensitization is permanent.

Before the fall rush

Late August is a good time to reset the safety side of the rig before rim-joist and crawl-space season: fit tests current, medical evaluations on file, a case of cartridges and prefilters on the shelf instead of one loose pair in the glovebox. If you have a material delivery coming anyway, it is a fine moment to look over the SDS binder for the products you are running and make sure your written program matches what you actually spray.
